What Is 3D Puff Embroidery? When It Works on a Hat

3D puff embroidery uses foam under the stitches to raise a logo off the hat. Learn which logos it suits, which it doesn't and how we set it up.

3D puff embroidery is embroidery stitched over a layer of foam, so the logo stands up off the hat instead of lying flat. It works best on bold letters and simple shapes on the front of a structured cap. Thin lines, small text and busy detail usually look better stitched flat.

How it’s made

Foam goes down on the hat front first. The machine then stitches over it, and the dense stitches wrap the foam into the shape of your logo. The excess foam is cleared away, leaving the raised design.

Because the thread has to cover the foam completely, a puff design is digitized differently from a flat one. We build that stitch file by hand in our Chatsworth shop. Digitizing runs $50 to $100 per design, and we keep the file for reorders.

Will your logo work in puff?

Usually worksUsually better flat
Thick block lettersScript and thin serif fonts
Simple icons and solid shapesFine outlines and hairline detail
Short words or initialsLong taglines and small text
Structured cap frontsSoft, unstructured crowns

You don’t have to pick one. A common setup puts the main mark in puff and stitches smaller text flat next to it. We’ll look at your logo and suggest the split.

Why the hat matters

Puff needs a firm surface underneath. A structured front, like the one on a Richardson 112 trucker, holds the shape well. Softer, unstructured caps can let the design sink or pucker, so we check the hat style along with the artwork before recommending it.

Puff, flat or patch?

If your logo is too detailed for puff, flat embroidery or a woven patch is often the answer. If you want a raised look with a softer feel, a rubber patch is another route. Our post on embroidered vs patch hats walks through those options.

Ordering puff hats

Send your logo, the hat style and the count. We’ll tell you whether puff fits, set up the file and show you the design to approve. Standard turnaround is two weeks after approval, and rush depends on what’s already in production. Start on our custom hat embroidery page or browse custom trucker hats.

A few questions we get

Can you do puff on a beanie?

The knit stretches and the cuff is small, so flat embroidery is usually the better fit. Send the design and we’ll take a look.

Can I reuse a flat stitch file for puff?

Not directly. Puff needs its own setup so the thread covers the foam cleanly.

Can puff go on a shirt?

We recommend it mainly for hats, where the structured front supports it. For a raised look on a shirt, ask about puff ink in screen printing.
